Translating Performance Engineering into Market-Ready Product
Elite athletes training in cold environments require apparel that delivers thermal protection, moisture management, and unrestricted movement—without compromising comfort or performance.
However, traditional baselayers faced key limitations:
Uniform constructions that failed to adapt to body-specific thermal and movement needs
Trade-offs between warmth, breathability, and flexibility
Limited ability to integrate multiple performance zones within a single garment completely seam free.
This created the need for a new generation of baselayer combining advanced material engineering—like sculptured terry for superior insulation—with seamless construction technologies.
Solution
Enabled the development of the Nike Hyperwarm baselayer, integrating:
Santoni SM8TOP2ST seamless knitting with new selective sculptured terry for body-mapped insulation
Engineered knit structures for targeted performance zones (high-density terry in core warmth areas; breathable mesh elsewhere)
Key innovations:
Thermal mapping-driven zoning with variable knit densities and sculptured terry for optimal warmth without overheating
Seamless flexibility panels (shoulders, elbows, knees) via precise SM8TOP2ST programming for full articulation
Single-garment fusion of thermal insulation, moisture wicking, and unrestricted movement—eliminating seams and friction
Collaborated with Nike teams to align design intent with manufacturing feasibility, optimizing for cold-climate performance
Pushed machine capabilities to integrate selective terry options, replacing traditional cut-and-sew with superior seamless output
Ensured technical innovations translated into market-ready, athlete-validated features
Impact
Delivered Nike’s warmest, most flexible cold-weather baselayer, redefining protection in extreme conditions
Enhanced athlete comfort, reduced chilling from sweat, and enabled unrestricted movement
Proven seamless sculptured terry as a game-changer for performance apparel, cutting production complexity
Solidified partnerships between global brands (Nike), advanced machinery (Santoni), and manufacturing excellence
My role
Led the translation of performance requirements into manufacturable seamless solutions, leveraging deep expertise in Santoni SM8TOP2ST machinery interfaces and technical capabilities.
Acted as primary interface between machine programming, product development, and Nike's brand requirements
Defined knitting structures, functional zoning, and selective terry options using the SM8TOP2ST's sculptured terry innovations for targeted warmth
Mastered machine-level controls to push limits on knit density, terry sculpting, and multi-zone execution
